Therco Serck has recently designed and manufactured an array of complex heat exchangers and condensers from first principles, thermally, hydraulically and mechanically, including this Steam Dump Condenser.
During the detailed engineering phase of this particular project, we also had to maximise protection against the corrosive conditions (presented by the seawater service through the tubes) by deploying titanium tubes, tube sheets that were explosively clad with titanium and internally coated, integral channels.
This ASME Code ‘U’ Stamped, Air-Cooled Condenser was also designed for condensing surplus steam. After an iterative thermal design process and corrosion risk assessment, the duplex stainless steel wetted parts were analysed for a design pressure of 65/FV bar(g) and a design temperature of 280/-10°C.
In this process, special consideration was also given to the nozzle components which are not only loaded by the internal pressure but also by the components that connect to them. FEA was used for this analysis using the FETee module from the Paulin Research Group.
As this project evolved, a fatigue analysis was also deemed necessary. With reference to ASME VIII Div 2 and ASME IIDM, in order to theoretically generate the maximum stress value in the return bends, a cycle was defined that considered all metal temperatures at 270°C with the bottom rows flooded with sub cooled condensate. This concluded with a Kf factor of 1.6 [4*109 cycles] being selected as the governing case for design.
Another good example of bringing concepts to life through end-to-end design and manufacture.
This project included a thermal, hydraulic and mechanical design analysis [including FEA] of some aging ‘De-Ethaniser Overhead Amine Coolers’ which concluded that, under transient conditions, excessive tube stresses could be leading to external tube leaks at a petrochemical plant belonging to a much valued client.
The stresses were due to significant temperature gradients developing between the top row and remaining rows of finned tubes, most likely occurring at the start of the sites condensate wash cycle, a problem only exacerbated during the winter months.
In order to overcome this problem, Therco Serck was been able to draw on its experience to design and manufacture directly interchangeable, 4-pass, replacement bundles with ‘solid plugged box’ stainless steel headers. Three of which are floating and two of which are fixed. Seam weld free and ‘straight as an arrow’.
